Pilot-Scale Testing & Process Validation
Bench-scale and pilot-scale testing to validate, de-risk, and scale engineering solutions before full deployment — a Bell Engineering capability rare among engineering firms.
TESTING THAT DE-RISKS THE FULL-SCALE INVESTMENT
Pilot-scale testing is one of Bell Engineering®‘s distinguishing capabilities — and it’s the discipline that has made the difference between technologies that work on paper and technologies that work in the field. Bell Engineering operates a bench-scale and pilot-scale testing capability that allows us to validate process designs, generate scale-up data, evaluate emerging technologies, and de-risk full-scale capital deployment before a single foundation is poured.
This pipeline — laboratory bench scale, then pilot scale at production-relevant conditions, then commercial deployment — is how Bell Engineering’s BEgreen® technology portfolio was developed and validated. BEgreen CO₂ liquid piston compression, BEgreen RAP reclaimed asphalt pavement processing, BEgreen Heating, and BEgreen Oil all moved from concept through bench through pilot through commercial deployment under the same disciplined process. That’s the same capability we bring to federal R&D programs, EPA technology validation, and prime contractor scale-up assignments.
For agencies funding emerging technology development, the gap between a 100-mL beaker result and a commercial-scale process is where most projects fail. Bell Engineering’s pilot-scale capability is specifically designed to close that gap — generating the design data, operating experience, and quantitative scale-up basis that turns a research finding into a commercial design package.
WHAT WE DELIVER
Our testing capability covers the full pipeline from concept evaluation through commercial-scale design data.
- Bench-scale process testing for proof-of-concept and parameter screening
- Pilot-scale testing at production-relevant conditions and residence times
- Continuous and batch operating modes
- Process variable mapping — temperature, pressure, residence time, feed composition
- Mass balance and energy balance closure on operating tests
- Catalyst and adsorbent screening, deactivation studies, regeneration testing
- Material compatibility testing under process conditions
- Scale-up basis development — dimensionless analysis, similarity criteria, design correlations
- Test plan development with statistical experimental design
- Data reduction, analysis, and final test reports suitable for federal R&D documentation
FOR FEDERAL R&D PROGRAMS AND PRIME CONTRACTORS
Federal agencies funding technology development — DOE for energy and carbon management, EPA for environmental treatment technology, DoD for energy resilience and chemical demilitarization, USDA for biofuels and bioproducts — need engineering partners who can validate emerging processes under realistic conditions, not just simulate them. Bell Engineering’s pilot-scale testing capability supports federal programs where the deliverable is operating data, scale-up bases, and engineering judgment grounded in real test results. We routinely support primes managing larger federal R&D contracts where pilot-scale testing is one component of a broader program.
FROM PILOT DATA TO COMMERCIAL DESIGN
Pilot data alone doesn’t build a plant — the engineering between pilot results and a commercial design package is where the test data has to translate into PFDs, P&IDs, equipment specifications, and operating procedures that will work at full scale. Bell Engineering’s combined process engineering and pilot testing capability means the same team that generates the test data also produces the commercial design, eliminating the handoff failures that plague projects when testing and design are separated. That integration is part of why our scale-up work has produced technologies that actually operate at commercial scale.
